Miles Teller was cast in the role of Goose's son beating out the likes of Nicholas Hoult and Glen Powell. All three were flown to the home of Tom Cruise, the star of this movie, for chemistry tests. Powell was later cast in this movie in a role beefed up for him, having impressed Cruise, producer Jerry Bruckheimer, as well as executives at Paramount Pictures and Skydance with his auditions.

Jennifer Connelly has been cast as Penny Benjamin. In the original Top Gun (1986), that character is referenced by Goose as being the daughter of an Admiral that Maverick had dated. As of the 1986 version, Connelly was a minor aged 16. Connelly is 8 years younger than Tom Cruise.

During a July 2019 interview with Entertainment Tonight, Kelly McGillis said that she was not asked to appear in this movie. When asked why she thought she wasn't contacted, she said, it was likely because "I'm old and I'm fat and I look age-appropriate for what my age is, and that is not what that whole scene is about. I'd much rather feel absolutely secure in my skin and who and what I am at my age, as opposed to placing a value on all that other stuff."

Its original release date was to be on July 12, 2019. It would have released one week after Spider-Man: Far from Home (2019), and one week before The Lion King (2019). On Wednesday, August 29, 2018, around a month or two into filming, its release date was pushed back to June 26, 2020, removing one of 2019's most anticipated movies. Then on April 2nd, 2020 Paramount announced it would postpone the film by six months due to the Covid19 pandemic to December 23rd, 2020.

Maverick's jacket in Top Gun (1986) featured patches of the Japanese and Taiwanese (the Republic of China) flag, in this movie, the jacket remains the same, but those two flags have been replaced with random symbols. It was speculated that this is because Chinese company Tencent co-funded this movie.

The shirtless beach football montage had to be shot twice because Tom Cruise did not find the first version good enough. The re-shoot placed additional pressure on the actors to get their ripped bodies back to re-shoot the scene. Cast member Glen Powell recounted, "We shot it and that night we all went out for milkshakes and tater tots. Just like splurge and everybody grabbed a beer. And a week later Tom's like, "We gotta shoot it again. It wasn't good enough. We're gonna shoot it again. And then everybody's back in the gym again, day and night." The sequence is being used very heavily to promote the movie after a similar scene in the original film became iconic and an audience favorite.

This is the first Top Gun movie to be filmed in IMAX, with IMAX-certified Sony Venice 6K full frame cameras, unlike the original film, which was shot in the Super 35 format. The Sony Venice cameras were specially developed for the film to in order to shoot the cockpit sequences, with the sensor able to detach from the body, connected by a fibre optic cable. This allowed the cameras to fit in the tight spaces required, with the body able placed in the jet's mechanics.

Charles Parnell as Marcus "Sundown" Williams, played by Clarence Gilyard in the first film. Jake Picking as Ron "Slider" Kerner, played by Rick Rossovich in the first film. Lyliana Wray as Charlotte "Charlie" Blackwood[, played by Kelly McGillis in the first film. Jean Louisa Kelly as Carole Bradshaw, played by Meg Ryan in the first film. Raymond Lee as Mike "Viper" Metcalf, played by Tom Skerritt in the first film. (Lee is 33 years old so could be a flashback portrayal)

Tom Skerritt won't be returning as Viper. It's likely Viper may have retired (due to Skerritt's 87 years old as of 2020) or he may have been dishonorably discharged for revealing classified information to Maverick in the first Top Gun (1986) (in the assumption that Maverick revealed the information to third parties). Another possibility is that Viper may be dead.

Glen Powell revealed there was pressure to build his best body ever for this role because he knew there were going to be several close-ups of his shirtless physique and he wanted his 'flexing for the camera' shots to be memorable and iconic. "There was a lot of pressure going into this one. They didn't realize that scene (bach volleyball scene in the original film) was going to be super iconic when they shot it. On this one, we knew that everybody is going to be waiting for this scene. We all knew the stakes - we are all gonna have our gifs. We are going to have a moment to flex." Director Joseph Kosinski promised him, "If you do this right, you are going to be immortalized in a gif. You are going to get the flex gif." Powell teased, "We get it in this movie. The gif is coming." A shot of Powell oiled up and flexing intensely - included in the film's trailers - has already been gifed several times.

Glen Powell admitted he went overboard with oiling up his body for the much-anticipated shirtless beach football montage in the film - because he knew it would be iconic and wanted to look his absolute best. He laughed and said, "Actually the make-up ladies in charge of applying all the coconut oil - they had to cut me off at one point. I was too slippery. You know, I just don't know when to stop. I didn't wanna be that slippery guy in the montage. Like 'why is that guy so greasy?' But yeah it works!" A shot of Powell flexing his oiled-up muscles for the camera was prominently featured in the first trailer for the film and generated considerable online buzz.

Glen Powell admitted there was a healthy macho rivalry onset among the male actors to out-do each others' physiques in the shirtless beach football sequence as there is a lot of posing and flexing involved in the scene. He said, "The amount of male anxiety around taking their shirts off! The gyms were packed day and night. It was a degree of insecurity that you have never seen ever."

Glen Powell was surprised by co-star Miles Teller's physique for this film. On the day of filming the shirtless beach football montage, all the male actors were taking their shirts off, oiling up, and doing bicep curls and push-ups. Powell looked at Teller's body and exclaimed, "Jesus dude! I thought you were a character actor! What have you been doing?" Teller responded, "I've been hitting the gym mate. Hitting the gym hard." Powell praised his co-star, "Miles Teller's body is on display in this movie." A shot of Teller rippling his shredded abs was included in the second trailer for the film.

Monica Barbaro praised co-star Glen Powell's spirited performance during the shirtless beach football sequence. It is supposed to be a macho sequence with lots of posing and flexing but she said of Powell, "Every take, he would do some sort of celebration. I have never seen Glen this way. This was peak Glen energy. If there was a drug, everyone would be on it. He was running around screaming. It was like he'd scored a touchdown in every moment of filming." She was so impressed that she put on the song 'It's raining men' and filmed a slow-motion video of Powell dancing "oiled up" and "very little clothing" with several of the cast-mates joining in. She told Powell, "When you put in that effort, to become as ripped as you were, you gotta celebrate it. It's worth enjoying at that point. It is worth taking off your shirt and dancing."

This is the first collaboration between Harold Faltermeyer and Hans Zimmer. Producer Jerry Bruckheimer first collaborated with Faltermeyer from Thief of Hearts to Beverly Hills Cop 2 with late producing partner Don Simpson. Zimmer composed Days of Thunder (1990) directed by Tony Scott, who directed the first film. Zimmer was recommended by Tom Cruise and Ridley Scott to his brother.
